Volvo megacasting floor structure 2022
Volvo will use megacasting to produce the floor structure in the EVs it will start making at its Torslanda plant in 2025.

Volvo Cars has chosen Swiss supplier Bühler to help it transition its biggest, oldest car plant toward a Tesla-utilized technique known as megacasting.
Bühler was founded in 1860 and has been active in die casting for more than 90 years. The family-owned company is based in Uzwil, Switzerland.
Bühler has three business pillars: Grains & Food, Consumer Foods and Advanced Materials. The Advanced Materials unit produces megacasting solutions for automakers and suppliers.
Handtmann, a Germany-based light metal foundry, has invested "a mid-double-digit million amount in megacasting." That includes one of Bühler's die-casting cells.

Volvo has purchased two of Bühler's largest die-casting solutions to produce structural castings for next-generation EVs that will be made in Torslanda, Sweden.

When asked which other companies bid on the contract a Volvo spokesperson said the automakers had talks with "different leading machine manufacturers" before deciding on Bühler.

The field is very limited at the moment. Bühler launched its megacasting products in 2021, while its chief rival, Idra, debuted its solution, which it calls the Giga Press, in 2019.

Idra says it took three years and 1.8 million euros ($1.97 million) to make its Giga Press a reality.

While Idra, a Chinese-owned Italian supplier, is contractually prevented from talking about its customers, Tesla has shown photos of the Giga Presses where Idra's logo is clearly visible.

Those presses are used to cast the front and rear underbodies in a single piece.

The move to megacasting is "the biggest technology shift since we switched from wood to steel" for car bodies, Volvo Solution Architect Vehicle Platform Mikael Fermer told Automotive News Europe last year.

Volvo's head of engineering and operations, Javier Varela, told ANE at the time that megacasting  results in a 75 percent time saving compared with how large aluminum body parts are put together now.

This graphic shows Bühler's Carat 840 die-casting cell for megacasting production. Volvo bought two for its factory in Torslanda, Sweden.

Bühler estimates megacasting reduces complexity in production by enabling between 70 to 100 parts to be replaced by a single die-cast part.

The move to the new technique is part of Volvo's 10 billion crown ($940 billion) investment to prepare Torslanda for the company's transformation into an electric-only brand.

Volvo plans to have Torslanda ready for megacasting by 2025, which coincides with the production start for the first full-electric car at the plant, where Volvo currently makes the Volvo XC90 and XC60 SUVs and V90 station wagon.

"Volvo Cars is among the first carmakers to adopt the megacasting process," Cornel Mendler, managing director of Bühler Die Casting, said.

Mercedes-Benz used the one-part casting method to form the rear of the EQXX concept it debuted at the 2022 CES in Las Vegas, while Chinese automaker Nio is also interested in the technology.
Mercedes engineers used a one-part casting method to form a major aluminum component as the rear of the EQXX concept.

Volvo's Torslanda factory, near Gothenburg, which opened in April 1964, will undergo other changes that include adding a battery assembly plant to integrate battery cells and modules in the floor structure of future EVs.

The production changes are supposed to help extend the range, decrease the charging time and lower the cost of Volvo's next-generation EVs, the automaker said.

Volvo wants half of its global sales -- an estimated 600,000 units -- to be battery powered by 2025 and to be an electric-only brand by 2030. To make the transition Volvo has announced investments in the last few years totaling more than $4 billion.

Idra says it has sold more than 20 Giga Presses since 2019.

Polestar will use site of former Saab plant to extend R&D footprint

Polestar will take over part of Saab's former car plant in Sweden to extend its R&D operations in Europe.

The EV maker will conduct powertrain development for the Polestar 5, a Tesla Model S rival, and the Polestar 6 roadster at a 15,000-square-meter building in Trollhattan, Automotive News Europe sister publication Automobilwoche reported.

Polestar will also test powertrains, electric motors and batteries for the upcoming models at the new R&D center.

Polestar will rent the building from the city of Trollhattan, Automobilwoche said.

The site was previously used for powertrain development by Saab and then by National Electric Vehicle Sweden (NEVS).

Saab collapsed in 2011 and NEVS closed down last month.

Polestar also has R&D facilities in Gothenburg, Sweden, which is about 90 km south of Trollhattan, and in Coventry, England. In England the automaker is developing its own lightweight bonded-aluminum platform that will underpin Polestar 5 and Polestar 6.

The Polestar 5, which will also compete against the Porsche Taycan, is scheduled to go into production in 2024 at a plant in Chongqing, China. The Polestar 6 hardtop convertible will also be built at the plant, likely starting in 2025. The plant is owned by Geely and operated by Polestar. Polestar's new platform has not been named yet.

The cars will share an 800-volt electric architecture that in addition to providing nearly 900 hp of power will offer 900 newton meters of torque, 0 to 100 kph (62 mph) acceleration in 3.2 seconds, a top speed of 250 kph (155 mph) and an estimated range of more than 480 km (300 miles), the automaker said.

Production planned?

When asked whether Polestar would also use the Trollhattan site to start building cars, a spokesperson told ANE  that the brand would continue to rely on its sister brands for production. Therefore, it will still need to negotiate for space in factories where the CMA, SPA2 and SEA platforms are used.

All Polestar models are built at plants owned by Volvo and Geely, which turned Polestar into a stand-alone brand in 2017 and are strategic partners in the Nasdaq-listed company.

The Polestar 2 midsize fastback is built in Luqiao, China, on the CMA platform at a factory owned by Geely and operated by Volvo.

The Polestar 3 flagship large SUV will be underpinned by SPA2 and be made at Volvo's plants in Chengdu, China, and in the U.S. near Charleston, South Carolina.

The Polestar 4 coupe-styled SUV will be built at Geely's factory in Hangzhou Bay, China, using the SEA underpinnings.

Polestar aims to increase global sales 60 percent this year to 80,000 units. That number is below what the automaker predicted it would achieve in materials prepared ahead of going public. The 2023 goal was 124,000.

Polestar listed on the Nasdaq exchange last June via a merger with a special-purpose acquisition company (SPAC).

Despite the adjustments, Polestar is sticking with the long-term targets of its business plan, which include global sales of 290,000 by 2025 and becoming profitable by 2024.
